Normally with the strength and sealing integrity of a welded joint, the GC Flange is lighter, smaller and easier to install than an ANSI raised face or ring joint flange. The main characteristic of the flange is the flange face geometry. It includes a slightly convex bevel (flange face angle) with the highest point called the heel, adjacent to the bore. During make up of the connection, the gap at the toe of the flange is closed and flange face to face contact is achieved. The closing of the gap at the flange toe is an indication of correct bolt load has been applied during assembly. Additional bolt tightening cannot overstress the flanges. The GC Flange has two seals, one seal, which is activated by the pre-stress, i.e., the heel seal and one self energising and pressure energised seal, i.e. the Galperti Ring (GR) seal ring. This unique double sealing system give superior sealing performance over conventional single sealing designs. The GC Flange achieves extremely high levels of performance by incorporating the most important concepts in piping connector design: • Sealseat the smallest possible diameter (to reduce pressure separation loads) • Dual metal-metal sealing. • Isolate the seal ring from piping loads and internal fluid (to maintain performance under changing conditions). • Face to face contact after make-up and during normal operation conditions-added strength. The GC Flange uses the Galperti seal ring (GR) which seals in the flange groove. The seal ring design is based on design principles used for the well established G-Lok seal ring. The heel seal ensures a smooth bore with no crevice between the flange halves at the bore. Furthermore, it reduces the area exposed by pressure to a minimum and keeps the seal ring dry during normal operations. Compared to other single sealing systems, the heel seal isolates the GR from thermal shocks and corrosion attacks (bore seal carbon steel seal should have included corrosion allowance). Severe mechanical loads, especially dynamic loads, can render conventional gaskets useless. The GC Flange brings the flange faces into full contact while completely isolating the GR from mechanical loads. The GC Flange withstands external loads, where loads create yielding in the pipe and separating the flanges while the seal remain leak-free. All of these concepts allow the GC Flange to be more compact and leakfree than standard ANSI/ASME flanges yet still able to meet all of the design requirements in ASME B31.3 and ASME VIII Div. 2. Pressure and temperature ratings are the same as those listed in ASME B16.5 and B16.34. The overall benefits of using the GC Flange compared to ANSI flanges and other pipe connectors are: FIGURE 1 GC Flange Advantages Why use GC Flange? • High sealing integrity due to double seals • Small dimensions Compact design • Much reduced weight • Meet ANSI B16.34 valve ends requirements • Reusable seal rings • One seal ring per NPS (Nominal pipe size) • Pressure, temperature external load capacities available • Standard bolts and tension/touque tools • Flush bore with no crevice • Full face jointing eliminates opportunity for external corrosion • bolt overstress cannot damage seal ring or flange • Self energised and pressure energised metal to metal area seal ring • Maintenance free connection with no periodic re-tightening of bolts. • Weld overlay welding of sealing area not necessary to bore seal (heel) • Quich and reliable make-up G-C® – Advantages FIGURE 2 FILLET: 1) Elliptical shape TOOLS FOR TIGHTENING BOLTS: 1) Bolt torque tools 2) Bolt tensioners (top side/subsea) BOLTS: 1) Standard bolting 2) Negligible dynamic stresses 3) Dry TOE CONTACT: 1) No flange overstressong during make-up 2) External environmetal barrier GR SEALRING: 1) Metal to metal radial area contact seal 2) Self energized and pressure energized 3) Dry 4) No wear due to cycling loading 5) Uniform loading during make-up 6) Reusable 7) One ring per NPS indipendent of pressure class HEEL: 1) Metal to metal axial area contact seal 2) No crevise 3) Flush bore, no erosion DOUBLE METAL SEALING SYSTEM with FLANGE FACE TO FACE CONTACT Weight/space savings. Industry practice for offshore design suggests a requirement of two kilograms of structure to support one kilogram of deck weight. Using GC Compact Flanges, weight savings in the range of 60% to 80% compared to ANSI flanges are achievable. The flanges are shorter and have smaller diameters than conventional flanges. Table 1 compares GC and ANSI weld neck flanges assembly weights. Close piping and hook-up arrangements with typically 20% to 30% smaller diameters. Typically 25% to 40% shorter connection lengher. Easy and quick make-up and installation. The light weight, small size and reduced bolting ensuring ease of handling and assembly. Reduced connector size leaves more space for the operator and the tooling, and the smaller diameter bolting allows lighter weight tooling to be used. Bolt load up to 100% of desired bolt load first time reduced number of bolting pre load cycles. The controlled flange rotation (closing of the gap at the toe) gives a direct indication of correct pre load. Utilise standard imperial bolts for straightforward speedy bolting procedures. Normal off-the-shelf torque and tensioners (topside and subsea) can be used to lighten the bolts up to the desired bolt pre-stress level of minimum 60% of bolt yield stress. GALPERTI ENGINEERING Enhanced sealing reliability. The heel which is a metal to metal axial area contact seal with no crevice between the flange halves and gives flush bore. The reusable seal ring, which is a metal to metal radial area contact seal. One nominal size seal ring is necessary per pipe size independent of pressure class. This reduces the number of seal rings sizes to a minimum. The GR seal is dry during normal operation conditions and is removed from the piping and bolt loads creating a highly rigid connection insensitive to mechanical design loads. Static and fatigue strength exceeds the loading allowable for the connecting pipe as limited by the applicable design code. Bolt stress variation of only 3-5% for any design load condition, preventing risk of bolt failure by fatigue. Flange pressure/temperature and external load capacities are available in the GC Flange User manual that is available on request. Low life cycle costs due to reduce of investment costs, installation costs and low operating costs. The operating costs are low due to maintenance free design with the high reliability against leakage that reduces system downtime costs. 5 G-C® – Advantages HOW IT WORKS A complete weld neck connector assembly consists of two weld neck flanges, a seal ring and set of stud bolts with heavy hex nuts. Alternatively it may consist of one weld neck flange and a swivel flange or a blind flange, etc. This is indicated in figure 1. The flange face includes a slightly convex conical flange face geometry. The GC weld neck flange connector is made up by torquing/tensioning the flange bolting which pulls the two-connector halves together. Axial forces are exerted on the taper of the metal seal ring and translated into a radial sealing force. The assembled connector shows a gap between the flanges at their outer diameter at this stage when only contact exists at the heel and the seal ring/groove. Only a small bolt load is necessary to achieve this condition. During further bolt loading the gap is the gradually closed while most of the bolt force is transferred as compressive contact stresses between the flange surface near to the bore. The arrows in Figure 2 indicate the applied force/pressure and the contact forces after make-up and during normal operating conditions. A seal is created by application of this seal seating stress at the flange heel. Throughout the complete range of normal operating conditions a contact stress in excess of the operating pressure is maintained at the heel location. The flange also remains in contact along its outer circumference at the flange faces. Finally, there is an elastic seal ring that is compressed radially. The seal ring force is provided by the elastic stored energy in the stressed seal ring. Any accidental heel leakage will give an internal pressure acting upon the seal ring inside and intensifying the sealing action. Drawing showing standard ANSI Flange and GC Compact Flange comparison Unique sealing system using self energised seal ring. Full face metal contact eliminates external corrosion. 6 Swivel ring option available to ease lining up and assembly specially in subsea applications. Smaller, shorter, lighter bolting. No need of special bolting allowed use of standard hydraulic bolt tensioner. G-C® – Application Standard pressure classes, sizes and flange types FIGURE 3 BEFORE ASSEMBLY GC Flanges are designed in accordance with international piping and pressure vessel codes. A full range of GC flanges - equivalent to or with higher rating than ASME flanges are readily available. Sizes and weight are given in the tables. The GC Flange covers the usual range of nominal pipe size from 1/2" to 42". It is also available, as standard, in sizes from 26" to 42" for Class 1500, from 14" to 24" for Class 2500 and from 1/2" to 20" for Class 4500. The GC Flange is available as standard, with the following flange types: weld neck flange, blind flange, swivel flange, integral (equipment) flange, rigid interface and line blanks. Orifice flanges, restriction orifices and drip rings are also available on request. The integral (valve) flange neck outside diameter fulfills the minimum wall thickness requirements given in ASME B16.34, Table 3 with the inside diameter given in ASME B16.34, table A1. Access is made for torque tool with standard sockets in order to allow for valve to valve make-up. The envelope for CL600 to CL 1500 up to 24" and CL2500 up to 12" is within the ANSI flange envelope. This means that standard flange castings "former" can be used without any modification. Major valve manufactures covering ball, gate, globe, choke and plug valves, have confirmed that they can use the GC integral flange on their valves. Flanges are available from standard forging with seal ring in compatible high strength material. The table below lists the more common material combinations: All seal rings are coated to provide lubrication during make-up. A polymer based coasting (PTFE) is used up to 250°C, and molybdenum disulphide (MoS2) coating is used up 350°C. Silver plating is available for liquid oxygen service. GC COMPACT FLANGE SYSTEM - FIGURE 4 ASSEMBLY WELDING NECK/INTEGRAL (VALVE) 8 ASSEMBLY BLIND / WELDING NECK ASSEMBLY SWIVEL / WELDING NECK Assembly and Dis-Assembly Procedure INSTRUCTION FOR INSTALLATION INTRODUCTION The GALPERTI ENGINEERING Compact Flange System, GC CFS, is a flanged connector suitable for both offshore and onshore piping, pipelines, riser systems and covering different equipment as pressure vessels, heat exchangers, valves and pumps. A scope of this procedure is to give the user the main guidelines for: 1 - Handling 2 - Before Installation 3 - Installation 4 - In-service inspection 5 - Disconnection 6 - Maintenance and spare parts GENERAL INFORMATION A complete weld neck assembly (See Fig. 4) consist of two weld neck flanges, one seal ring (GR seal ring), one set of stud bolts with proper hex nuts. The main characteristic of the CFS is the flange face geometry. This includes a slightly convex bevel near to the bore, called heel and a small outer wedge, around the outer diameter, called toe. During the make-up, a great quantity of the bolt preload is transferred to the heel, closing the adjacent faces; after this stage also at the toe the contact is achieved. The GC flange provides a highly reliable sealing system which consists of two metal to metal seals in series: the first one refers to the proper flexibility of the GR seal ring. The flexible seal ring is pre-stressed diametrically and independent of the bolt preload after the flanges have been mated. The seal ring is both side self-energised and pressure-energised. The second seal is provided by the high seating stress created by the bolt pre-load at the heel when the flanges are initially mated. There is one seal ring size for each pipe size regardless of flange pressure rating, pipe schedule and material. When the flanges are in the assembling phase, the ring is assisting the final alignment of the joint. Over - tensioning of the bolt will not damage the seal ring. 1) HANDLING Flange faces sealing areas must be handled with care in order to avoid scratches and indentations that could compromise the sealing integrity. Preservation on flange faces which are difficult to remove should not be used, i.e. mechanical means of removal shall not be used on flange sealing faces. MOLIKOTE G-RAPID PLUS FIGURE 5 2) BEFORE INSTALLATION 2.1) Check that all components are of the correct material and the correct size. Inspect the sealing areas of GC flanges and seal ring. Small defects may be polished with a fine emery paper. serious defects may necessitate replacement of the part. 2.2) Sealing surafces shall be cleaned with suitable solvent in order to remove grease. The flanges should be lined up in accordance with the following requirements: Max. Axial (eccentricity) misalignment at flange outer diameter : = 0,5% of OUTER DIA. Max. angular misalignment across flange faces: = 0,5% of outer dia. the distance between the flanges should allow for inspection of sealing faces and installation of seal ring. 3) INSTALLATION 3.1) Bolts & nuts shall be lubricated with Molykote GRapid Plus (see Fig. 5). 3.2) Install the GR seal ring and verify its correct position (TABLE 1 gives the nominal stand-off) - See Fig. 6 The minimum stand-off to allow the reuse of ring is given. Under normal conditions the seal ring may be reused until the minimum value, provided no damage on flange/seal ring surface. 3.3) Bring the flanges together until the contact is achieved on the seal ring. See Fig. 3. NOMINAL STAND OFF FIGURE 6 9 Assembly and Dis-Assembly Procedure 3.4) Insert the stud bolts and nuts with relevant protrusion. 3.5) Tighten the nuts using a spanner in a criss-cross pattern. Fig. 4 has been extracted from Hydratight instructions manual. Table 2 gives the bolt tension and the bolt torque applicable ( a friction coefficient = 0.1 has been assumed). THE APPLIED BOLT TENSION AND THE TORQUE REFER TO A BASE BOLT MATERIAL: A193 B7 AND A 320 L7. with no crevice or discontinuity in the bore. In this configuration the flange is resistant to erosion damage and no special precautions shall normally required. 4) IN - SERVICE INSPECTION A typical in-service inspection program for flanged connection includes checks for leakage, corrosion, erosion, external damages or cracks and check of bolt preload. the direct flange-face contact with bolt-load transferred between solid flange faces, eliminates the risk of reduced bolt pre-stress due to time or load dependent seal deformations, and phenomena regarding the flange warping. The pipe (internal bore) shall be typically monitored during periodic inspections, ultasonic examinations or other methods usually adopted. The compact flange is normally of streamline type design 6) MAINTENANCE AND SPARE PARTS Particular maintenance is not required for the GC CFS flange connector when have been properly assembled. When a flanged connector is disassembled check and inspect, however, the sealing surfaces that shall be free from burrs and scratches.
