EBNER news from India. Usha Martin, the Indian steel wire manufacturer, has proven it again: top products are the key to moving toward the top of the market. And production facilities play no small part in this success. Usha Martin, an integrated steelworks, has trusted in an EBNER HICON/H2® bell annealer facility in its Jamshedpur plant since 2011. Comprising a workbase, a heating bell and a cooling bell, this facility replaced part of a competitor's facility and has since been recrystallizing and spheroidizing material with a maximum monthly throughput of 1100 t (1212 USt). "The advantages were obvious to Usha Martin: increasing production efficiency while at the same time lowering costs, a pretty common requirement," Senior Sales Manager Helmut Lux says. Additionally, the good reputation of EBNER annealing furnaces speaks for itself in the industry, doing its part to sell the product to those who value quality. "Usha Martin's years of experience and the technological quantum leap provided by the switch to HICON/H2® annealing technology have combined, resulting in products of unparalleled quality," says Lux. No wonder that the Indian wire manufacturer's products can be found in the very demanding fastener industry. An investment was also made in an eco-friendly method of the descaling wire. Lux explains, "Due to environmental concerns, Usha Martin was interested in an alternative to the pickling process for descaling Highest quality only. that is common in Europe. Engineers and metallurgists recommended a mechanical process. The idea is to blast the surfaces of the wire coil with an abrasive before heat treatment, in order to achieve a perfect annealing result." Lux tells us about a further benefit that Usha Martin has gained by working with EBNER. "We provide European fabrication quality and European safety standards for the whole world. With HICON/H2® technology, the company is able to achieve export quality, which is allowing them to access whole new markets." A great opportunity for the company; after all, Usha Martin has been one of India's top wire manufacturers for years. Direct order placed with EBNER India. Bernhard Dellekart, Executive Vice President Customer Services, tells us about expertise, service contracts, and why the term "After Sales Service" has outlived its usefulness. HICON®: Highest customer satisfaction has always been EBNER's top priority. What will the Customer Services department focus on? Dellekart: Our department's task is clear: we want to take care of our customers throughout the service life of the facility, i.e. from the end of the warranty all the way until it is retired. On the other hand, we see it as our duty to be proactive about our customer's needs. The future-oriented approach to technology that EBNER excels at allows us to be flexible in adapting to the demands of the market. Our ambition: To hear the customer's call before he even picks up the phone. HICON : A new department often means new employees. But not in this case. ® Dellekart: That's right. The employees are the same, so all that expertise is retained under the new umbrella term "Customer Services". Customer Services includes the former Service and Spare Parts departments and the newly-created Upgrade & Rebuild team. This new structure makes it possible for our colleagues' expertise to be used more efficiently. HICON®: A lot of customers will be wondering if this offer is limited to European locations. Why not just "After Sales Service"? Dellekart: Customers all over the world understand the term "Customer Services". In our industry, this is the established term in both English and German. Terms such as After Market Business and the like have become obsolete over the years and don't quite express the right idea to the customer anymore. For EBNER, there is no "After Sales Customer". The customer is always the customer, and EBNER provides tailored solutions and services. HICON®: Tell us about more about how EBNER services facilities. Dellekart: At the moment, our customers contact us when the need arises. Longer term contracts are very advantageous for our customers. Currently, we are introducing 3-year service contracts, which we will actively be offering our customers in the next few months. Of course, the options will be expanded in time. I am especially confident in the potential for new products and solutions in the Upgrade & Rebuild area. As stated, our goal is to know what our customers need before they do. The customer/supplier partnership between SeAH Special Steel Ltd and EBNER as the technology leader in heat treatment furnace facilities has been going strong for 14 years. This relationship has recently been strengthened with two more projects: a new facility in the Chinese port of Tianjin, as well as the expansion of an existing bell annealer facility in Chungju, Korea. Senior Sales Manager Franz Wiesinger sees these orders as underscoring the world-class quality of EBNER products. "The high performance of EBNER facilities, the future-oriented technology and the continuous adaptation to the evolving needs of the market convinced the customer to work with EBNER yet again. In September 2008, POS-SeAH Steel Wire installed an EBNER HICON/H2® facility in Nantong in southern China. In order to better serve the northern Chinese market, the Korean joint venture between the steel giant POSCO and SeAH Special Steel placed an order with EBNER for a gas-fired bell annealer facility. In the first phase, 2 workbases, a heating bell and a cooling bell were installed. The HICON/H2® bell annealers with a charging diameter of around 4 meters (13') and a charging height of nearly 5 meters (16'5") were commissioned in 2014. They have since been heat treating cold heading grades and bearing grades to the customer's fullest satisfaction. And that's no coincidence. EBNER's philosophy of being the technology leader for heat treatment furnace facilities is easy to see, says Franz Wiesinger. Literally! "The improvement in material quality thanks to HICON/H2® annealing technology is visible to the naked eye!" In addition to the significant reduction in operating costs, this is another competitive advantage for the Korean customer. Seamless integration. Another one of EBNER's strengths is seamless integration into existing processes. For example at the facility installed in Chungju, Korea, in 2008. "This bell annealer facility was expanded from 10 to 12 workbases without stopping production without any major setbacks," Wiesinger reports. The excellent customer/supplier relationship between SeAH Special Steel Ltd and EBNER must also be mentioned. Both parties highly value this relationship, a fact proven not just by reviewing past orders. "Another follow-up order has already been placed to expand both Chinese facilities by one base each. EBNER news from Austria. In 2007, EBNER delivered its second HICON® rollerhearth furnace for aluminum plates to the northern Austrian aluminum plant. Five years later, in February 2012, AMAG's supervisory board decided to expand the existing plant, which opened the door for a new collaboration between EBNER Industrieofenbau and AMAG. The construction of the new and significantly larger hot rolling mill, together with an increase in plate production capacity, necessitated a facility with higher throughput. "With this expansion, AMAG wanted to strengthen their position in a steadily growing market for specialized aluminum products. EBNER managed to nearly triple throughput capacity," Sales Manager Bernhard Ennsbrunner says of the impressive increase. ring that the existing parts that were earmarked for reuse were carefully dismantled and reinstalled in the new building in perfect condition. During this dismantling and reinstallation phase, the HICON® roller-hearth furnace facility was expanded to 6 furnace zones while the safety systems were brought up to the current stateof-the-art," Sales Manager Ennsbrunner explains. Expansion work day and night. The hardware, however, was not EBNER's only challenge: the record-breaking pace at which the work had to be done was another factor. AMAG required the downtime to be as short as possible, demanding careful logistical planning and execution. "In this exceptional situation, up to 40 installation technicians at a time were split between working on dismantling in one building and simultaneously reinstalling in the other building. This allowed us to finish moving the existing facility within an extremely short period of time," Enns- brunner says of the work that took place in Fall of 2013. At times, people were working nights and weekends, quite a challenge for EBNER. Of course, the project went off without a hitch and AMAG was able to start production back up after just one and a half months. "It was a pretty hectic time for us all, but we were able to fulfill all of the customer's requirements, that's what makes a market leader," Ennsbrunner explains. The next expansion phase at AMAG is already in the planning stages. "A cold rolling mill will be part of the next phase. And EBNER is in the running again to provide the heat treatment facilities," Ennsbrunner reports. To do this, the roller-hearth furnace which had been installed in 2007 had to be dismantled and reinstalled again with its modifications in a completely new building, with a few challenges. The independent and family-owned companies Stahlwerk Unna and EBNER Industrieofenbau have been working together for nearly 30 years. In 1987, a modern EBNER hardening and tempering line for martempering carbon steel strip was commissioned at the Unna plant. Based on good experiences with this facility, two additional facilities were ordered from EBNER within the next few years. All three lines were equipped with a molten metal quench for 2-stage cooling of the austenitized strip. When the company was taken over by Mr. Christian Köhler (Dipl.-Ing.) in 2011, his first project was to build a new plant from the ground up in Bönen (about 20 km from the old location) and move all of the equipment from Unna to Bönen within the next three years. At the same time, the new management was aware that long-term economic security for the new location would require investment in state-of-the-art annealing and H&T technologies. This universal furnace is also backwards compatible with the older EBNER H&T lines. This made it necessary to make the furnace an autonomous system with its own electrical control system and to designed it to be used from both sides. HICON/H2® bell annealer facility to anneal steel wire coils. This facility comprises one workbase with a gas-fired heating bell and an air-cooling bell and is used for recrystallizing and spheroidizing steel wire coils in hydrogen or nitrogen atmosphere. The effective workload space diameter is 4250 mm (13'11") (cylindrical baffle) and the stack height is 3600 mm (11'9"). The option of expanding the facility by a second workbase at a later time to increase throughput has been provided for in the facility layout. Since only one base is in operation at the moment, the heating bell is parked on an insulated base when not in use to conserve energy. Another advantage for the customer! The same year, late 2011, EBNER received an order for a modern hardening and tempering line to produce martensitic steel strip, as well as a gas-fired HICON/H2® bell annealer facility to heat treat steel wire coils. Hardening and tempering line for steel strip. For the first time, EBNER delivered a facility which can martemper and harden carbon steel strip up to 500 mm (19.7") wide and up to 2 mm (0.08") thick, completely without the use of lead. The austenitizing furnace is a classic gas-fired muffle furnace design. To reduce energy consumption, the combustion air is preheated by the hot stack gas coming from the furnace in a heat exchanger. The steel strip coming out of the hardening furnace is cooled in EBNER's HICON/H2Q® hydrogen quench instead of the traditional lead quench. Hydrogen is also used as a process atmosphere throughout the furnace and quench sections. The subsequent martensite transformation is carried out in a gas-tight die unit. The downstream leveling and tempering sections are electrically heated for better controllability. With the introduction of the aluminum body Ford F-150 in 2015, the U.S. is leading the rest of the world into an era of high-volume aluminum use for light-weighting automobiles. Supply commitments for aluminum sheet from U.S. auto manufacturers of seven years or longer are already transforming the four largest U.S. producers: Alcoa, Novelis, Tri-Arrows Aluminum, and Constellium – all EBNER customers. EBNER news from the USA. Driven by increased U.S. Corporate Average Fuel Economy (CAFÉ) standards and annual increases targeting a 50% reduction in tailpipe emissions by 2025, the light-weighting transformation started for Ford almost 5 years ago. Ford's extensive planning for design changes and manufacturing retooling culminated in a yearlong conversion and roll-out. This included an impressive total changeover at its Dearborn Truck Plant from welding technologies for steel to robotic joining technologies for aluminum. As with everything automotive, completion was Just-In-Time (JIT) for the start of F-150 production. The upstream transformation of rolled aluminum production has grown over the last couple of years JIT to meet the F-150 and other upcoming demands for more aluminum from U.S. auto manufacturers. U.S. Auto Demands More. 16 HICON® JOURNAL No. 01 | 2015 EBNER. USA. EBNER. USA. HICON® JOURNAL No. 01 | 2015 17 Why are supply commitment contracts out to 2020 required? First, there is potential for explosive growth of aluminum sheet demand. Do some quick math for only the first high-volume U.S. model, the F-150, with expected sales of ~800,000/yr and ~600lbs (270 kg) of aluminum sheet body parts that each requires. The number makes it easy to believe predictions by Ducker Worldwide, a leading auto market consultancy, calling for an increase in the billions of pounds. Second, there isn’t the excess capacity in rolled aluminum that there is in steel. Finally, there is a relatively long (e.g., Ford’s five-year) implementation cycle for automotive production including bringing the aluminum supply online JIT. Based on these contributing factors, the case for longterm supply commitments becomes apparent. Production capacity for aluminum rolled products— as well as design change, manufacturing retooling, and market acceptance—currently limits the speed of industry-wide adoption. The main production bottleneck at rolling mills is heat treating capacity. Compared to limited heat treatment needs of more traditional can and rigid packaging products, ~70% of auto 18 HICON® JOURNAL No. 01 | 2015 body sheet requires heat treatment. Additionally, cost effective processing to make the 6000-series alloy sheet 50% stronger requires high-speed, continuous, and precise heating for the heavier gauge, wider sheets unlike batch processing for most traditional products. This is followed by rapid quenching using water spraying and must ensure a high quality surface finish. Of course, this also means that coil production must keep pace with continuous sheet processing. So, aging batch pre-heating equipment is giving way to the higher throughput of semi-continuous, pusher-type furnaces. EBNER's expertise with high throughput continuous and semi-continuous heat treatment facilities adds value for its customers. As a trusted partner of the largest U.S. aluminum producers, EBNER has been supporting the efforts of each to increase production at key rolling mills with its pusher-type and floater furnace facilities. Supporting Ford’s inauguration of the aluminum body F-150 were investments in EBNER heat treatment technology by Novelis at its Oswego Works and by Alcoa at its Davenport Works as documented in previous HICON Journal issues (Nov. 2013 & Mar. 2014). A second round of EBNER. USA. investments in EBNER heat treatment technology are in play now with Alcoa at Tennessee Operations, Novelis at Oswego Works, and Constellium at Ravenswood and Bowling Green. Customers count on the throughput and energy efficiency at the heart of EBNER’s designs. And each time, these customers also called on EBNER to deliver "Perfect Technology for Unique Solutions". "Unique", for one, meant designs with energy efficiency and fast cycle times, which lead to added energy savings by material arriving at the rolling mill with very homogenous temperatures. For a different project, "unique" was the designing the longest floater furnace and a mechanism to aid in steering the floating sheet. "Unique", for another, was a floater furnace solution integrated at the top of a continuous sheet processing line. This line additionally had the capability to minimize line preparation by changing furnace settings to ensure maximum consistency of each material coil. For yet another, "unique" was providing a pusher furnace with entry and exit ingot handling that fit a space once occupied by an outdated, inefficient furnace. Working with customers to help them get the most out their investments in heat treatment facilities and delivering technology, innovation, and quality sets EBNER apart from the competition. The market trajectory mentioned earlier points to more U.S. aluminum rolling mill investments on the horizon to expand hot-mill and rolling capacity for automotive. An Indian company with a rich history, Avon Ispat & Power Limited specializes in manufacturing cold rolled strips for bicycles, rims and auto components and has over time become one of the largest suppliers in bicycle industry. Of course, only the best raw materials and production facilities are used. The first collaboration between EBNER and Avon Ispat was in 2011, when EBNER installed a HICON/H2® bell annealer facility in the Ludhiana plant, comprising two workbases with one heating bell and one cooling bell. Senior Sales Manager Helmut Lux recalls the special demands Avon Ispat had of the new bell annealer facility. "This HICON/H2® bell annealer facility was a special challenge for our engineers. Best microstructure uniformity and a totally smooth surface finish are required for further processing steps. Annealing such a smooth surface without sticking was a requirement," says Lux. Thanks to EBNER's technological expertise, the facility was able to be designed and installed exactly per the customer's wishes. This technological feat had serious consequences – in a good way. Just two years after the facility was installed by EBNER, a follow-up order was received to expand the facility by an additional two bases, which have been in operation since 2014. About 64,000 t (70,500 USt) of steel strip coils are recrystallized in this facility every year. One HICON/H2® workbase has nearly twice the throughput of one of the workbases of a competitor's facility. Unusual heating system. Another unique aspect of Avon Ispat's HICON/H2® bell annealer facility is its heating system: it runs on oil. "Only about 2% of EBNER's industrial furnaces use so-called black gold as fuel for the heating sys- tem," Senior Sales Manager Helmut Lux reveals. But this challenge, too was successfully mastered. When it comes to innovation and future-oriented technology, EBNER's in-house R&D department allows us to be a flexible, expert partner. Good relationship. "Avon Ispat is a classic case of a customer that starts small and keeps expanding because of good experiences. There is no greater compliment for our products," Lux explains. He personally attends the meetings on site in Ludhiana and emphasizes the excellent partnership between Avon Ispat and EBNER. Thinking of Saudi Arabia probably conjures up images of oil fields and endless sand dunes, not world-class state-of-the-art production facilities. But 205 km from the Gulf port city of Dammam, in the middle of nowhere, lies a gigantic aluminum plant that is unrivaled. Incredible dimensions. Robert Schmidt says the aluminum plant definitely sticks in his mind, especially the in-house production of aluminum. "The mine which supplies Ma'aden with the Robert Schmidt. EBNER news from Saudi Arabia. As if this were not enough, a harbor was also built as a part of this investment. "If that harbor had already existed, the logistics of this project would have been a great deal easier," Robert Schmidt laughs. "That and the Ma'aden's joint venture with Alcoa has done what seemed impossible: build a huge plant in the middle of the desert and equip it with modern facilities that leave suppliers, engineers and customers simply speechless. At the heart of this plant, EBNER has installed two direct gas-fired HICON® pusher furnaces to homogenize and reheat aluminum ingots. "Initially, we needed facts like ingot dimensions, annual throughput and hot rolling / homogenizing temperatures," says Sales Manager Robert Schmidt. "Based on this information, we at EBNER were able to calculated the optimal number of furnaces required." EBNER's calculations showed that two pusher-type furnaces would meet the customer's needs, but Ma'aden also had a third foundation built, to be ready for any eventualities.
