Realistic Cost Estimating for
Manufacturing, Third Edition
Manufacturing Processes and Materials,
Fifth Edition
The most effective way to generate an estimate of a new
product’s cost, engineering change cost, or innovation
cost is through a detailed cost investigation. Analysis of
the available materials and processes leads to the most
economical and financial decisions. Now in its third
edition, Realistic Cost Estimating for Manufacturing has
been used by students and practitioners since 1968 in
this endeavor. Revised and expanded, the book recognizes
the extremely important role estimating is playing in
today’s highly competitive global economy. Realistic
Cost Estimating for Manufacturing provides a survey
of the myriad manufacturing processes and practices
and combines this with in-depth explanations and
examples of costing methods and tools. A comprehensive,
standardized approach to their application is given.
Among the manufacturing processes surveyed are:
machining, casting, stamping, forging, welding, plastics
technology, finishing, and rapid prototyping.
Since publication of the first edition in 1961, instructors, students, and
practitioners have relied on Manufacturing Processes and Materials for the
foundational knowledge needed to perform in manufacturing roles across
a myriad of industries. Now in its fifth edition, this book covers the basic
processes, materials, and machinery used in the job shop, tool room, or
small manufacturing facility. At the same time, it describes advanced
equipment used in larger production environments. The reader is given
a thorough review of metals, composites, plastics, and other engineering
materials, including their physical properties, testing, treatment, and
suitability for use in manufacturing. Quality, measurement and gaging,
process planning and cost analysis, and manufacturing systems are all
addressed. Questions and problems at the end of each chapter can be used
as a self-test or as assignments in the classroom. Includes online access to
video clips.

Right-Sized Equipment
Failure Mode Effects Analysis
Lean Accounting
An exclusive look into Boeing Company’s Commercial
Airplane Plant and Integrated Aero Structures Division
explains how right-sized equipment improved their lean
process. Instead of large product batches that must be
stored, right-sized equipment produces just the amount of
product needed and errors in the process can be quickly
exposed and eliminated. sme.org/mi
Quality standards like ISO-9000 and QS-9000 require
failure mode effects analysis (FMEA) on all new products.
To shorten development cycles, many different experts
are involved in the design and testing phases of new
products. Give your design team a good understanding of
the importance of risk reduction, how FMEA tracks these
responsibilities, and how FMEA is used to distinguish
between product and process risk. sme.org/mi

Lean Manufacturing Systems and Cell Design
Lean Tooling: The Right Tool at the Right Time
Experts J.T. Black and Steve Hunter explain how cellular
systems comprise the foundation of the entire lean
implementation process. Learn how to integrate quality and
reliability control, machine tool maintenance, production
and inventory control, and suppliers into the linked-cell
system for one-piece-parts movement within cells and
small-lot movement between cells. Also provides leadingedge information on how three-dimensional software can be
used to simulate hypothetical cells and map out the impact
ergonomics has on productivity in existing cells.
The purpose of lean tooling is simple: to ensure that the right tool,
in good condition, is in the hands of the right person, at the right
time, in the right place. To do that, the authors have created a unique
five-phase process. This text targets tools and tooling. But so much
waste has grown around tools and tooling that you must deal with
equipment, processes, and people as well. The job of lean tooling is
to eliminate all waste in the process while it performs its purpose.
Lean tooling goes far beyond quick changeovers, setup reductions,
and the 5S program. It provides autonomous maintenance for tooling,
a kanban for tooling program, complete standardization, and visual
control systems.

Realistic Cost Estimating for
Manufacturing, Third Edition
Lean Product Development
The most effective way to generate an estimate of a new
product’s cost, engineering change cost, or innovation
cost is through a detailed cost investigation. Analysis of
the available materials and processes leads to the most
economical and financial decisions. Now in its third
edition, Realistic Cost Estimating for Manufacturing has
been used by students and practitioners since 1968 in
this endeavor. Revised and expanded, the book recognizes
the extremely important role estimating is playing in
today’s highly competitive global economy. Realistic
Cost Estimating for Manufacturing provides a survey
of the myriad manufacturing processes and practices
and combines this with in-depth explanations and
examples of costing methods and tools. A comprehensive,
standardized approach to their application is given.
Among the manufacturing processes surveyed are:
machining, casting, stamping, forging, welding, plastics
technology, finishing, and rapid prototyping.

Electrical Discharge Machining
Minimum Quantity Lubrication
Computer-Aided Design
Electrical discharge machining (EDM) shapes metal by
creating sparks that melt tiny portions of the workpiece, and
is an exceptionally diverse process that generates no cutting
forces. EDM is especially useful in the production of fragile
parts that cannot take the stress of conventional machining.
This program examines the process and the two primary
forms of EDM: Ram EDM and wire EDM. sme.org/fmp
This program surveys four very different manufacturers —
Ford Motor Company, Amerimax, Advanced Mold, and World
Machinery and Saws System Co. — that apply only the
minimum amount of lubricant needed for each job. Each
of these companies had once relied on traditional floodcoolant methods that supply large amounts of fluids to the
machining process, creating high handling, cleaning, and
disposal costs, as well as hazards to plant workers’ skin and
lungs. Through MQL systems, costs were cut and hazards
eliminated, while increasing production rates and tool
lifetimes. sme.org/mi

In Parametric Programming for Computer
Numerical Control Machine Tools and Touch
Probes, CNC expert and author Mike Lynch
demystifies this simple yet sophisticated
programming tool. In an easy-to-understand
tutorial format, he presents a comprehensive howto of parametric programming from a user’s point
of view. Focusing on three of the most popular
versions of parametric programming — Fanuc’s
custom macro B, Okuma’s user task 2, and Fadal’s
macro — the book describes what parametric
programming is, what it can do, and how it does
it more efficiently than manual programming.
Along with a host of program-simplifying
techniques included in the book, you are treated
to descriptions of how to write, set up, and run
general-purpose subprograms; simulate the
addition of control options; and integrate higher
level programming capabilities at G-code level.

Measurement and Gaging
Gaging and Inspection Tool Design
Mechanical and Non-Destructive Testing
This program begins with an introduction to the core
concepts of measurement which includes precision,
resolution, accuracy, repeatability, and reproducibility.
Standards are addressed featuring sections on gage blocks
and surface plates. Focus is on the array of measurement
and gaging tools, arranging them into three categories:
non-graduated measurement and gaging tools, graduated
measurement and gaging tools, and advanced measurement
and gaging tools. sme.org/fmp
See the various applications of gaging tools used to
determine if parts fall within their specified tolerance
ranges. These tools include screw-pitch gages, plug gages,
ring gages and snap gages. Details the types of tools
and systems used to amplify or magnify dimensions for
measurement, including dial indicators, electronic digital
readout, air gaging, coordinate measurement systems,
optical projection, noncontact sensor systems, and vision
systems. sme.org/ftd
This program explores both mechanical and non-destructive
tests used to gage the quality of materials and parts
throughout the manufacturing process. Mechanical tests are
used to gather specific performance or property values of
materials for part design purposes and quality control. Nondestructive tests examine an object or material in a manner
that does not impair its future usefulness. sme.org/fmp
