CHANGING RACE
CLOTHING
We think everything we do can be
improved. That’s our motivation and
inspiration. Our singular goal is to
improve race clothing.
The first time we completely changed the world of race
clothing was in 1978, when Maurizio Castelli brought
Lycra® shorts to the pro peloton. The model was called
the Aero Short, and it was available only in black and only
in one size! Pros used to actually buy the shorts because
they offered such an improvement in performance.
Castelli presented its first aero jersey in 1981.
It was pretty revolutionary at the time, using stretch nylon
fabrics to provide fit that was impossible to achieve with
the wool fabrics of the day.
Then in 2006 Zipp came out with golf ball dimples on its
404 wheels, claiming they provided a 4-watt advantage.
That got us thinking and working on boundary-layer
aerodynamics in cycling clothing, varying surface textures
to control how air flows over the body.
In 2007, we made up the first Split Second jersey after
numerous prototypes and consulting with three different
engineers. The results were astounding: 18 watts saved
at 40 km/h. But moisture management was poor, the back
was too stretchy to support the pockets, and the fabric
was hot and couldn’t be printed with logos for pro teams.
We kept working.

We brought the first Aero Race jersey to team Saunier
Duval in 2007. At first it was hard convincing riders of the
advantages of an aero jersey, but when Cervélo TestTeam
burst on the scene in 2009, especially when the entire
team made the front echelon and won the first stage in
the Tour of Qatar, people started taking notice. Here’s a
product that wins races.
We continued to evolve every detail over the years,
making the jersey more comfortable, more functional
and more aero, but widespread adoption of the aero
design meant our margin of advantage narrowed.

In 2013, with Team Garmin-Sharp, we improved the
functionality by giving it a long zip and better moisture
management with the same aerodynamics.

But the 2014 Aero 5.0 Race Jersey is truly something
special. We’ve completely re-engineered every detail—
starting with CFD modeling of the rider and surface
textures, followed by iterative rounds of samples, then
days of wind tunnel and road testing, followed by testing
in the Giro d’Italia and Tour de France.

FROM THE SECRET SPEED LABS
Our speed suit project is permanently open and we
believe that we’re going to continue to see significant
gains over the coming years. The Body Paint 3.0 version is
the result of CFD modeling followed by extensive pattern
engineering and fabric research, then further testing in the
wind tunnel and on the road, and then winning the Giro
d’Italia. It’s been kept secret for the past two years but is
now available to non-ProTour riders. It’s not our very latest
technology, but we’re quite sure it’s the fastest thing you
can buy right now.

The perfect short is the one you don’t even feel. That’s our goal with Body Paint technology. We put incredible engineering
into the fabric so that all the components are actually knitted into the fabric instead of being stitched together. In fact, the
short portion of this product is constructed from a single piece of fabric that incorporates all the features that are usually
assembled from separate components: gripper elastic leg bands, anatomic fit, dimpled leg structure for aerodynamics, mesh

The July 2011 issue of Cycling Plus magazine had a head-to-head test of top shorts from 18 different manufacturers, and
the Free Aero Race Bibshort was named the absolute best. As in racing, results like that come from years of hard work
and preparation. This short debuted in 2007 but benefits from years of constant refinement, including four years of pro
race testing, as we look for new ways to make it better.
Three fabrics provide technical attributes unmatched by others: (1) Action Micro fabric in the saddle contact area
provides durability, (2) Energia Micro fabric on the sides and back provides outstanding stretch and excellent return, and
(3) Breathe Micro fabric in front provides enhanced breathability.

DON’T LET THE HEAT GET YOU DOWN
This short was created in 2012 based on Team Garmin-Sharp’s request for a short for the blazing heat of Italy in May and
France in July. We examined the specific function of each part of the short and used seven different fabrics to make a short
that is as cool as possible yet up to the task of performing for the most demanding riders on seven-hour mountain stages.
The short fabrics are all white-based fabrics with sublimation printing on top. We’ve incorporated titanium dioxide, the
active ingredient in sunscreen, directly into the fabrics so that they reflect the sun’s rays. Each part of the short features
fabric that we feel is as open as possible while still providing some sun protection where necessary and avoiding
transparency on the front and back.
But this short is not just about staying cool. We’ve kept an abrasion-resistant ballistic nylon fabric on the inner leg but
knitted it with wicking polyester on the inside to keep you dry. The leg ending is our renowned and often copied (though
never equaled) GIRO3 elastic, and our Progetto X2 AIR seat pad is used with its ventilated skin-care layer to keep you cool.

UNINTENDED CONSEQUENCES
When we developed the Sanremo Speedsuit we did it
with a singular focus on improving aerodynamics for
ProTour-level racing. We achieved that goal, but in the
process we made one of the most comfortable pieces
for cycling by eliminating the bib straps and letting the
jersey do the work of holding up the shorts. Now we’ve
brought the Sanremo technology into a mid-level product
that maximizes comfort without worrying so much about
aerodynamics. The short portion is our famous Velocissimo
short, with our Velocity Dry fabric on the jersey.

Italian is quick, and that’s how we tried to make this short
look. From the flowing lines to the aggressive use of color
and contrast, this short will make you stand out. We’ve
built in all the technical details too, from the Affinity

In 1998 we rocked the world of cycling shorts with
the Progetto Y. It had a new innovative 220-gram
Lycra® fabric, eight-panel true anatomic construction,
innovative silicone gripper elastic, mesh bibs and that
spectacular anatomic Progetto Y seat pad. Progetto Y
was the inspiration for the Evoluzione short, with each
of those components updated to make an extraordinarily
comfortable performance short. Of particular note is the
new ProDry 2 Strati fabric, which uses a polyester inner
layer with a nylon outer layer to move moisture away
from the skin while gently compressing. The Progetto Y
was our top-of-the-line short when it debuted, and this
is certainly a worthy successor.

THE FASTEST JERSEY WE’VE EVER MADE. After
starting the aero jersey revolution in pro cycling, we’ve
continued to perfect this piece. The 2014 Aero Race 5.0
Jersey represents the biggest leap forward in terms of
race performance. In fact, this one garment essentially
makes three products from our 2013 line obsolete. In

aero; it’s also extremely light, coming in at just 98 grams.
That’s about 40 grams lighter than a standard jersey and
lighter than our Climber’s jersey, yet it’s significantly more

comfort, and the lightweight polyester fabrics in this jersey

New fabrics, new construction, a new look and longdistance comfort. We’ve made a two-layer jersey—an
impossibly light base layer on the inside to keep you
dry, and a thin stretch woven layer outside, essentially
floating over the base layer. Using what we call Airway
Technology, we allow free airflow between the two layers
to keep you comfortable.

Practically everything we do is race inspired. This jersey
was designed for the Champs-Élysées—not for winning

Using some of the fabrics and construction from the Aero
Race Jersey project, we’ve created a less extreme version.
For maximum speed, our Aero Race Jerseys are cut for
ProTour riders; with the Volata, we make a less extreme
fit but take advantage of some of the speed tricks we’ve
learned along the way, including the incredible comfort of
the Velocity Dry fabric and aero paneling.

THE GABBA CONCEPT IN A PACKABLE VERSION
The original Gabba WS Race Jersey is a favorite of the pro
riders, but partly because they can just raise a hand and the
follow car is there to take the Gabba when the race reaches
the finale. Not all of us have that luxury, so we created the
Sottile Shorty. It features short-sleeve protection like the
Gabba. It doesn’t breathe as well as the Gabba, but it easily
stashes away in a jersey pocket when you’re ready to take it
off and get down to business. It’s serious race gear, but also
great for those long rides in moderate temperatures when rain
is a risk. Like just about every day in Belgium or Portland.

SOFTLEX RS
We love Softlex Fabrics for how luxurious they feel.
Now we have the new RS version made specifically for
women’s shorts. Made to have better return to eliminate
saggy shorts and better direction-specific stretch.
GIRO3
Single-layer engineered elastic gripper. Designed for a
soft touch while keeping the garment held in place. Look
for it on our bibshort’s leg cuffs and the arm openings of
our Free Tri collection.
PROSECCO 3D
ProSecco hydrophylic treatment speeds up evaporation by
spreading moisture over a larger surface area within the
fabric. The 3-D structure of the fabric holds the surface off
of the skin, improving wicking and reducing cling, keeping
you dry and comfortable.

ProSecco Strada is a major step forward in classic jersey
fabric. Its controlled stretch allows designers to engineer a
perfect fit. ProSecco hydrophylic treatment helps keep you

Soft and stretchy with a cotton hand and look, Softlex
provides outstanding moisture management and comfort.

PROSECCO
A topical hydrophilic treatment which causes water
droplets to spread out over a larger surface area allowing
for quicker evaporation.
ACTION
A 210 gram microdenier PowerLycra® that is 80%
nylon/20% Lycra® and is renowned for its complete
comfort since it is completely soft on the skin, yet highly
abrasion resistant.
THERMOFLEX
Thermoflex gives you a stretchy layer of cold-weather
protection. Its fleecy inside traps a layer of warm air
next to your skin, while its high stretch gives you an
aerodynamic fit.
Nano flex
Exclusively engineered by Castelli. We take our thermal
fleecy stretch Thermoflex fabric and coat it with millions
of tiny nanofilaments to create the most water-repellent
fabric finish ever. Drops of water stay as spherical balls
on top of the fabric or bounce off the fabric without
leaving a trace.
STRATUS WITH PROSECCO
A dual layer 100% polyester fabric which uses a
multifilament inner layer to transport moisture to the
microfiber outer layer for maximum evaporation.
VELOCITY WITH PROSECCO
